So Where do I Start?
We suggest you start by reading this guide completely, and print hard copies of all the drawings, parts list and instructions.
Then, with the parts list as your guide and studying the drawings, plan which parts you will be buying, which parts you will be
manufacturing and which parts you possibly already have. Consider the facilities and equipment at your disposal, your budget
and availability of suppliers when deciding the extent of manufacturing you will be undertaking.
You may then choose to make a few phone calls to local suppliers (or check out some websites) and get an idea of cost and
availability of material and parts you need. It is best to only commence construction when you have all or most of the required
parts on hand. At very least, we suggest you have the suspension, axle, wheels/tyres and chassis steel in your possession before
commencing construction.
You may also choose to approach your trailer project in stages by tackling one major assembly at a time. This not only spreads
the cost over a few weeks (or months) but also places focus on the parts at hand and minimizes the amount of material and
parts lying around your work area.
Whenever in doubt, ask around. You will find many handy blokes out there who have built a trailer at some stage. Trailer parts
suppliers are a great source of information. If you have any queries about the plans or seek clarification, please send us an
email or give us a call.
Safety
Building a trailer involves working with metal, drilling, welding, grinding, painting, heavy lifting and
other potentially harmful activities.
Ensure that you are familiar with safe working practices of your equipment (welding machine,
drilling machine, grinder, power saw etc) before attempting this project.
Ensure that you use suitable protective gear such as leather gloves, welding helmet, safety
goggles, hearing protection and protective clothing.
Find a suitable location to build your trailer such as a shed or garage.
Ensure you have sufficient space for the construction activities.
Remove flammable materials (paints, solvents, fuel containers, gas cylinders)
Ensure that other people especially kids - are instructed to stay clear of the project area.
If in doubt about any safety issues, seek advice before you start.
Enlist the help of a friend to help you lift and manoeuvre heavy parts & assemblies.
Required Tools
If you are a hands-on person with a fair collection of tools and equipment, you are likely to have all the gear necessary to build
a trailer. Depending on the level of work you wish to perform, below are some of the tools you may need during the
construction of your trailer.

Welding
Trailer construction relies heavily on good strong welds. It is critical to
the safe and reliable operation of the trailer that you are able to apply
consistently strong welds with good penetration. If you doubt your
ability to make a secure weld, seek some advice from a handy mate or
consult some on-line resources. Practice on some scrap off-cuts
preferably the same material size/thickness you will be building the
trailer with. Test your practice welds by trying to break them apart. Do
not commence construction unless you are confident of your welding abilities.

The drawings use Australian Standards welding symbols to indicate the recommended weld location, size & length of weld.
The symbols are to be used as a guide only. Generally, it is advised to fully weld chassis joints. Body panels can be stitch welded.
If in doubt, apply extra welds. A summary of weld symbols you are likely to find on the drawings is located in the DXF and
Optional Files folder.
Brakes
This trailer is limited to a MAXIMUM ATM of 750kg,
therefore brakes are not required. However, check
your tow vehicles un-braked towing capacity, as
smaller vehicles may have un-braked towing
capacities less than 750kg. If you do require trailer
brakes or wish to fit brakes for increased braking
performance and added safety, please refer to our
larger capacity box trailer plans.
IMPORTANT
* GTM = Weight of Load + Weight of trailer on Tyres
(GTM excludes any portion of trailer weight taken up
by the tow vehicle also called towball weight)
Chassis Assembly
The chassis parts are cut and prepared as per the chassis component drawing(s). It is advisable to only commence construction
when you have all the necessary material and parts. Tack-weld all chassis components together first, satisfy yourself that
everything is square and dimensionally to drawing, before commencing welding the chassis in full.
Many professional trailer manufacturers commence construction of the Chassis Assembly upside down. This helps with leveling
of parts (on a smooth flat floor), and makes for easy positioning of drawbar and suspension mounting brackets. However, as it
nears completion the chassis will be heavy and difficult to rotate without the help of lifting equipment. For this reason our
procedure will describe building the chassis the right way up.
1. Refer to the Chassis Assembly drawing. Cut all items listed to length as per the Chassis Component drawings and/or
Material Cut List.
2. Lay the Chassis Rails and Cross Members as shown on a smooth level surface, noting dimensions as per drawing.
Ensure members are SQUARE using a large steel square or similar. Check dimensions, squareness and tack into
position.
3. Position Drawbars as shown. It is important to get the positioning correct to ensure good tracking of the trailer during
towing. Measure from the front of each drawbar to the corners of the chassis and compare Left/Right measurements.
Tack-weld each of the drawbars in place.
4. Whilst positioning the drawbars also place the Coupling Plate in position. Ensure the bolt holes are positioned such
that bolt heads and/or nuts will be clear of the drawbars. Tack-weld the plate in place.

5. Position and weld the suspension hangers as per the suspension installation instructions. Ensure the axle group center
is as per drawing and the hangers are equal distance from the front cross member.
6. Tack-weld Jockey Wheel Mounting Bracket (if welding it) and optional Toolbox Cross Members and associated parts
in place (Ensure that jockey wheel operation is not hindered).
7. If the jockey wheel is to be welded to the cross member and the weld-on bracket can be detached from the jockey
wheel post, weld it to the cross member now. However, attaching the entire jockey wheel at this stage may hinder
assembly work on the chassis.
8. Position Safety Chain as shown in OT 020 and weld into position. Ensure that the
adjoining link is free to move. Remember to weld around at least 50% of the
circumference of the link. Note minimum safety chain size as listed on OT 020.
Ensure that the chain is suitably designated "ie: 4177-10" - denoting AS4177 and
1000kg ATM.
9. Cap the front open ends of the drawbar using Steel Caps specified (optional).
You may wish to first drill a suitable size hole for running trailer wiring
through one or both of the drawbars.
10. Cut Box Body Frame angle sections and tack-weld into position as per drawing.
11. Check all dimensions thoroughly and weld all previously
tacked welds completely. Take note of weld positions
on drawbar as per drawing OT 020 (shown here in Detail
B). Unless otherwise specified, weld all joints completely
all round.
12. Fit Box Body panels all round. These are either welded
(steel) or bolted/riveted (alloy or composite), which in
the latter case means the chassis could first be painted
or coated as required. See Painting section below.
13. Position and stitch-weld the Floor/Side Panels (if using steel floor sheets), applying welds both above and below the
deck. Typically, place 25mm long welds every 300mm along each plate, cross member and chassis rail joint.
14. Prepare and place Mudguards into position ensuring sufficient clearance for wheels and suspension movement (about
75 to 100mm in most cases).
15. Systematically work through the Chassis Assembly drawing checking each item in the parts list off. Note the quantity
and position of each item.

1. Bolt the springs to the mounting brackets (welded to the chassis in Chassis Assembly above), taking care to correctly
position all parts according the suppliers instructions. Fasten all bolts securely to recommended torque settings.
Hint: Check to see that your axle will fit between the spring and chassis before fastening bolts.
Some axle assemblies pre-fitted with large hubs or drums brakes may be too big.
2. Place the axles on the springs. Most suspension systems have an axle seat that locates between the axle and spring.
3. Assemble the U-Bolts and Fish Plate but do not fasten bolts yet - allow some movement of the axle.
4. Ensure the axles are positioned square to the direction of
travel. Failing to do this will result in your trailer
wondering or crabbing behind the tow vehicle and
cause premature tyre wear. One way to ensure a square
axle is to measure from each axle end to the coupling
mount hole or bolt (Dimensions D & S on right hand
image). Both left and right hand measurements should be
identical.
5. Fasten U-Bolts to the suppliers recommended torque setting.
6. Fit the wheels to the hubs fastening the wheel nuts securely.
7. If you haven't done so already, position the mudguards over the wheels. Set a gap of approx. 75 to 100mm between
top of tyre and underside of mudguard (or enough to allow for suspension travel). Ensure the top surface of the
mudguard it horizontal and tack weld into position.
8. Repeat previous step with opposite side then weld mudguards to side panels and weld all tacks completely.

Painting
It is well worth making a thorough job of painting your trailer. It will not only extend the life of the trailer, but will keep it
looking good for much longer.
Alternatives to painting include powder coating or galvanizing. Both of these involve some extra expense and galvanizing will
require you to drill drain holes in all hollow sections. However, they are both superior coatings to most painting processes and
products especially galvanizing. Contact your local suppliers of these services for more info.
Before commencing with painting, ensure that all drilling and welding work is complete. Best results are usually achieved with
spray painting, although brush and roller painting would also do the job.
1. If fitted, remove tail lights, wheels, jockey wheel and other items that will prevent thorough coating of bare metal
areas.
Keep the wheels and jockey wheel on the trailer while working on the underside. Its safer
and easier to move the trailer around. Do not rely on the jockey alone to support the front of
the trailer. Jockey Wheels (especially swivel types) have been known to collapse. Support
the drawbar with a vehicle jack stand or similar.
2. Remove all weld splatter, burrs, and sharp edges. Use a hand file or angle grinder with sand paper disc for best finish.
3. Run a wire brush over all areas particularly welded areas.
4. Apply generous amounts of paintable sealer (non-silicone, Sikaflex or similar) in gaps particularly on the underside
corners between trailer floor & chassis frame. Allow to dry.
5. Paint the trailer underside and axle with under-body paint (chassis black). Follow the product instructions.
6. For the rest of the trailer, apply a coat of metal primer and allow drying according the manufacturers instructions.
7. Apply at least one coat of the final paint colour, again, following the manufacturers instructions.
8. Clean all equipment and brushes using the recommended solvents.
9. Allow sufficient time to dry.
General Assembly
General Assembly is in accordance with the General Assembly drawing(s) with attention to the items listed below. General
Assembly is usually carried out after painting and is essentially the final assembly process of fitting-up your trailer with its
coupling, handbrake (optional), lights & reflectors, electrical wiring, wheels (including spare), emergency brake-away, vehicle
plate, registration plate and other items.
Coupling
Fit a compliant trailer coupling that is rated in excess of the trailer ATM. 2000kg or 3500kg ATM ball couplings are quite common
and affordable. Fit the coupling in accordance with manufacturer/supplier instructions, ensuring correct bolts are used, suitably
fastened and torqued. Check coupling regularly for signs of wear, loss or functionality or loose mounting bolts. For 50mm ball
couplings ensure that ball height (when connected to laden tow vehicle) is between 350mm and 460mm (measured from
ground to center of ball).

Jockey Wheel
A suitable Jockey Wheel or stand should be selected with a safe
working load well in excess of the trailer's drawbar weight
when fully loaded. For large heavier trailers jockey wheel are
often impractical, particularly swivel types, and stand (flat plate
base) or removable jockey wheel should be considered. Bolt-on
is preferred to weld on as it is not uncommon to replace a jockey
wheel due to damage or failure. Never rely on a jockey wheel
whilst working under a trailer or changing a flat tyre.

trailer must be fitted with tail lamps, stop lamps, indicator (turn signal) lamps and a number plate lamp.
all wiring must be anchored to the chassis at intervals of not more than 600mm along its length;
all wiring must be insulated at joints;
all wiring must be located in such a position that it can neither become overheated nor contact moving parts;
all wiring must be protected from chafing;
an earth return wire must be provided between the trailer and its hauling vehicle; it is not acceptable to use the trailer coupling
as an earth.

9. Allow sufficient length of cable protruding from the front of the drawbar to connect to towing vehicle socket about
500mm.
10. Connect the electrical connector as per the diagram.
11. Check that wiring is well secured and insulated at all joints.
12. Test the electrical system using a trailer wiring tester (available from automotive spares supplier), multi-meter or
connecting to tow vehicle.
13. Fit white (forward), amber (side) and red (rear) reflectors as per VSB1 section 9.8
Trailer Registration
Check registration requirements with your local registration authority. Registration requirements and procedures vary from
state to state and trailer type, use, and ATM.
You will need a Manufacturers Plate (Trailer Plate) which you can often buy from an Automotive Spares Supplier or
directly from the registration authority. The plate contains relevant information such as Manufacturers Name, Vehicle
Identification Number (VIN), Date of Manufacture, ATM, Tyre Ratings, Suspension Ratings etc.
The Manufacturers Plate is often mounted on the drawbar. It should be attached by permanent means - usually by
using pop rivets or hammer drive screws.
Most registration authorities have comprehensive web sites from which you can get all relevant and up to date
information as well as download application forms.

Before sourcing an axle you will need to decide on the

- Trailer ATM/GTM
- Single or Tandem axle
- Choice of brake type
- Tyre size and stud pattern
