MATERIAL SELECTION:

We selected the following materials for the design of the rollcage. These

materials were compared thoroughly on various parameters to get the
material best suited for our requirement and which is compatible with all
the stresses to be faced.

Parameter SAE 1018 SAE 1026 SAE 4130

Machinability 4 5 4

Weldability 4 3 4

Availability 4 3 3

Cost 4 3 3

SAE 4130 Mechanical Properties

After selecting the material,
Yield strength 460 MPa cross-section of the primary
members of the rollcage
Tensile strength 560 MPa needed to be finalized.

% Elongation 18 According to the rulebook the

primary members must have
Elasticity modulus 210 GPa bending strength and bending
stiffness exceeding that of a
circular steel tubing having an
outside diameter of 25.4mm(1 inch) and a wall thickness of 3mm(0.120 inch)
and a carbon content of 0.18% . So taking SAE 1018 as the reference
material with cross section of 25.4mm(1 inch) and wall thickness of
3mm(0.120 inch), its bending strength and bending stiffness were calculated
and were compared to that of the various cross-sections of SAE 4130
available in the market. That cross-section which had the required bending
strength and stiffness and the least mass per unit length was finalized.

The calculations of the bending strength and bending stiffness of the

reference material (SAE 1018) and the mass per unit length are shown
below:

Reference tubing specifications:

Outer Diameter: 25.4 mm (1 inch)

Wall thickness: 3 mm(0.120 inch)

Material: SAE 1018

Inner Diameter: 19.4 mm (0.77 inch)

Modulus of Elasticity: 205 GPa

Second moment of area: 13180.764 mm4

Yield strength: 365 MPa

Distance to the extreme fiber: 12.7 mm

Bending Strength:378.817 N*m

Bending Stiffness: 2702.057 N*m2

Mass per unit length: 1.676 kg/m

Selected tubing specification:

Outer Diameter: 31.75 mm (1.25 inch)

Wall thickness: 1.6 mm (0.063 inch)

Material: SAE 4130

Inner Diameter: 28.55 mm (1.12 inch)

Modulus of Elasticity: 205 GPa

Second moment of area: 17260.085 mm4

Yield strength: 460 MPa

Distance to the extreme fiber: 15.875 mm

Bending Strength: 500.134 N*m

Bending Stiffness: 3538.317 N*m2

Mass per unit length: 1.183 kg/m

For the secondary members of the rollcage SAE 4130 tubes with O.D. 25.4
mm (1 inch) and wall thickness 1.65mm (0.065 inch) are selected.

Reference Subsystem Inputs:

To start with, we decided to take rough parameters as reference from other
subsystem members regarding their designs. So as we make sure our design is
completely compatible with that of other subsystems and we do not have to make
any major changes in our design later. The following subsystem inputs are taken
into consideration:

 Pick up points
 Rack length
 Wheel base
 Track width
 Nose
 Drive train compartment
 Pedal box

Rulebook And Ergonomics Constraints:-Next, we read the rulebook thoroughly

and marked out all the restrictions given and dimensions mentioned in it and noted
it down. Also, at the same time checked the ergonomics of driver and how it may
affect the design of our roll cage. We sorted out all the parameters obtained till
now and got an idea about how our roll cage should be shaped. With all the
parameters available we proceeded to next step.

The various Ergonomic angle values were selected to make sure that the
driver’s output and comfort should be maximized within a given condition
and also made sure all the values are in agreement with standard values.
