employment Senior Process Engineer for Pasadena Polysilicon Reactors Developed first-in-the-world Polysilicon Fluidized Bed Reactor Control System currently being used on eleven reactors at 7 KMTA silicon production. Utilized advanced and simple control algorithms with use of novel assessment of hydraulic fluctuation in the beds. Value has been in greatly increased reactor life and performance, and estimated cost savings of $5 MM savings per annum. Improved reliability and debottlenecked hydrogen compression system so as to have avoided purchase of $3.0 MM purchase of a new reciprocating compressor, largely through instrument upgrades, troubleshooting, and pressure drop reduction. Trip-out failures reduced by 80% through these efforts. Performed design of digital/DCS instruments and variable speed unloader valves to improve efficiency, which already have cut remaining trip-outs an additional 10%. Researched, developed, designed, optimized, and cost estimated new process ($75 MM CAPEX, ISBL & OSBL) to produce silicon tetrafluoride (STF) from fluosilicic acid (FSA), the precursors to silane and thus Polysilicon. To avoid use of STF railcar deliveries from phosphate plant and much lower cost due to lower margin for supplier. Savings estimated at full rates a payback of 3 to 5 years, +/- 30% for initial pro-forma financial analysis. Worked with peer support through development of over 60 separate energy integration ideas, via process simulation, field inspections, and pinch technology assessment, arriving at three possible opportunities.
