1 Basics

1.1 Foreword

These Operating Instructions (OI) are an essential aid for the trouble-free assembly, commissioning, safe
operation and maintenance of this product.

Read these Operating Instructions before you assemble the product and put it into operation.
They will help you:
o to avoid danger for the fitter, operator and maintenance personnel
o to get to know the product better
o to avoid faults from incorrect operation
o to extend the service life of the product
o to avoid repair costs and downtimes
o to maintain the product properly
o to use the product efficiently.

1.2 Copyright

To avoid faults in operation and assure the trouble-free use of the product, the Operating Instructions
must always be accessible for the operating personal.

These Operating Instructions are confidential. They may only be used by authorized persons. They may
only be given to third parties with the consent in writing of PINTSCH BUBENZER GmbH.

All documents are protected by the German Copyright Law. The distribution and duplication of
documents, also parts thereof, the use and communication of the contents are prohibited unless
expressly permitted.

Any contraventions are punishable and subject to compensation. All rights for the exercise of industrial

1.3 Guarantee and liability

These Operating Instructions must be thoroughly read before the assembly and commissioning of the
product.
A general exclusion applies to guarantee and liability claims:
o if the product is not used in accordance with its intended purpose,
o in the case of incorrect commissioning, operation or upkeep/maintenance,
o in the case of non-observance of the notes in these Operating Instructions,
o in the case incorrect repairs,
o in the case of faulty monitoring of wearing parts,
o in the case of the structural changes without the prior agreement of PINTSCH BUBENZER GmbH,
o if damage is caused by foreign bodies.

We accept no liability for damage and operating faults resulting from operating faults or incorrect repairs
and upkeep.

Any liability is excluded for damage resulting from the failure to use genuine spare parts and accessories.

All technical information, data and notes on the operation and maintenance of the product in these
Operating Instructions correspond to the current state of the art at the time of printing. They take account
of our experience and findings up to now to the best of our knowledge.
Technical changes in the course of the further development of the product presented in these Operating
Instructions are reserved. No claims may therefore be inferred from the data, illustrations or descriptions.

1.4 Conformity

The conformity assessment is based on the applicable directives (with their relevant amending directives)
in the version at the time of commissioning. The particular directives in question can be found from the
Declaration of Conformity or Manufacturer’s Declaration.

1.5 Presentation of hazard warnings

In these Operating Instruction, use is made of the following symbols for the presentation of hazard

DANGER!
Indicates a dangerous situation which leads to serious injury or death.

WARNING!
Indicates a dangerous situation which can lead to serious injury or death.

CAUTION!
Indicates a dangerous situation which can lead to minor or fairly serious injuries and
to damage to property.

NOTICE!
Indicates a situation which can lead to damage to property. Additional important
information is also given here.

1.6 Notices and obligations of the plant operator

The Operating Instructions constitutes an important part of the product. E.g. if the product is installed in a
plant, the Operating Instructions are to be made available to the operator of the plant. The plant operator
must ensure that these Operating Instructions are always available to the operating personnel!

To protect operating personnel from health hazards and to assure the operational reliability of the
product, the plant operator is obliged to instruct its personnel in the safe and sound operation,
upkeep/maintenance and correct operation of the product. Due attention has to be paid to supervisory
and reporting obligations and special operating features.

The instructions and details in these Operating Instructions must be known and familiar to the operating
and maintenance personnel employed.

In addition to the Operating Instructions, universally valid, legal and other mandatory rulings on accident
prevention and environmental protection as well as basic safety and health requirements are to be
observed.

1.7 Personnel training

Assembly, commissioning, operating and upkeep/maintenance personnel must be adequately qualified


and trained. The responsibility for this lies exclusively with the plant operator.

1.8 Protective equipment

During all work on the product


o safety footwear is to be worn,
o close-fitting clothes are to be worn,
o long, loose hair is to be tied back or a hair net worn,
o the wearing of jewellery is prohibited,
o for work in the port, reflective clothing in compliance with ISO 471 is to be worn.

2 Safety

2.1 General

The product has been developed and built according to the state of the art and recognized safety rules.
Nevertheless, hazards can result from the product for the operator or damage to the product and other
assets if:
o the product is operated by untrained personnel or personnel not instructed in its use,
o the product is not used in accordance with its intended purpose,
o the product is not correctly maintained or serviced,
o the safety notes in these Operating Instructions are not observed,
o the product is improperly modified or converted,
o the maintenance and inspection jobs described above are not properly carried out.

NOTE!
Any person operating, maintaining or repairing the product must have read and understood the
Safety Regulations. The Safety Regulations must be observed.

Attention must also be paid to the observance of the following regulations and provisions which can also
be additionally supplemented by Works or Internal Regulations:
o the relevant labour safety regulations,
o recognized safety rules in general use,
o country-specific regulations,
o documentations of other manufacturers accompanying the product,
o use in accordance with the intended purpose.

2.2 Use in accordance with the intended purpose

The brake monitoring system CMB 3 (Computer Monitored Brake) is meant to monitor the operating data
at electro-hydraulic disc brakes of the series SF. It consists mainly of a central electrical box with display
and keypad as well as several sensors mounted at the brake. One system may monitor one or 2 brakes.
The CMB may be connected to the crane PLC via a Profibus- or Profinet-connection.
Sensors at the brake are continuously collecting the relevant data from the brake. These data are
transferred to the crane control system as described above.

Use in accordance with the intended purpose includes the observance of the following notes and
warnings:
o on safety,
o on operation,
o on upkeep/maintenance,
o concerning technical specifications as described in the Operating Instructions.

2.3 Use not in accordance with the intended purpose

Any use other than the above or exceeding such is considered as not in accordance with the intended
purpose. The plant operator bears the sole liability for damage resulting from such use.

Hazards may result from the product if it is operated incorrectly or not for the intended purpose by
personnel who have not been trained and familiarized with it.

NOTE!
The product is not designed for operation in a potentially explosive environment and does not
have ATEX certification.

2.4 Residual risks

All technical information, data and notes on the operation and maintenance of the product in these
Operating Instructions correspond to the current state of the art at the time of printing. Account is taken of
our experience and findings up to now to the best of our knowledge.

Even when all the safety regulations are observed, there remain residual hazards in the operation of the
product.

For all jobs on the brake, make sure that


o all potentially dangerous movements have completely stopped;
o the unintentional and unexpected start-up of the brake is excluded by appropriate measures;
o when there is a load on the brake, the braking and stopping action is assumed by other devices.
There are the following dangers:
o risk of crushing by moving parts
o draw-in points,
o brake lining particles can be hurled out

2.5 Procedure in the event of Emergency STOP or power failure

 In case of a power failure, the product is switched off.


 In case of an EMERGENCY-STOP, the product remains switched on.

2.6 Safety notes for assembly, start-up and maintenance

Assembly, start-up and maintenance work on the mechanical and electrical devices may only be carried
out by authorized specialists with due observance of the safety regulations and accident prevention
regulations.

The assembly and maintenance jobs specially explained in these Operating Instructions must be carried
out in a professional manner. Only then is the trouble-free operation of the product assured.

Before starting any work at all on the brake, make sure that the drive is dead.

Electrical jobs may only be carried out by trained electricians!

For all repairs and maintenance work, use only genuine PINTSCH BUBENZER spare parts!

On completion of any maintenance work as described in these instructions, adjust the brake again to the
necessary values.

Due to their weight and construction, the components of the brake can cause serious injury if they fall.
During work on the brake, all dismantled parts must be secured against falling.

The brake may only be taken apart to the extent prescribed by these Operating Instructions. Any further
dismantling of assemblies is prohibited.

If unusual changes at the brake are noticed, switch off the braking current immediately. Report the
unusual changes, e.g., a strange smell from the brake, without delay to your superior or contact the After-
Sales Service!

WARNING!
Danger from sudden start-up of the plant

All maintenance work must only be carried out with the drive at a standstill and secured.

2.7 Notes on waste disposal

In the use and handling of the product, due attention must be paid to the national and communal legal
regulations concerning environment protection and waste disposal. Internal regulations are to be
compared with the corresponding data issued by the manufacturer and upgraded if necessary.

WARNING!
Risk of environmental pollution.
Due attention is to be paid to the environmentally friendly disposal of consumables, lubricants,
auxiliaries and oily components.

Electrical waste is to be collected separately and passed on for recycling.

3.2 Function

The brake monitoring system CMB 3 (Computer Monitored Brake) is meant to monitor the operating data
at electro-hydraulic disc brakes of the series SF / SB 23.3 and SB 16. It consists mainly of a central
electrical box with display and keypad as well as several sensors mounted at the brake. One system may
monitor one or 2 brakes. The CMB may be connected to the crane PLC via a Profibus- or Profinet-
connection.
Sensors at the brake are continuously collecting the relevant data from the brake. These data are
transferred to the crane control system as described above.

o The CMB has no separate typeplate


o If you have any questions about the CMB or when ordering
spare parts, please give us the complete brake type and the
serial number according to the type plate as well as the serial
number of the CMB 3 given at the circuit board.

3.5 State of shipment

o The CMB-central-unit may either be shipped mounted at the brake or separately.


o The sensors are mounted at the brake, complete with wiring.
o The connection is to be carried out acc. to the appendix.

3.6 Storage instructions

Heed the following instructions and notes for the correct storage:
o Store and / or transport the CMB dust- and waterproof with drying agent until installation.
o Protect the CMB against external damages during the complete storage- / transport-period.
In case of additional painting, do NOT contaminate:

o Signs and plates
o Display

4 Mounting of the CMB

WARNING
A sudden start-up of the installation endangers the life of the maintenance personnel!

Secure the drive and the installation against any accidental movement before starting any work!

4.1 Preparation

Check before mounting 7 Installation of the CMB :


o Correct supply voltage
o Correct mounting and wiring of the sensors
o Safe arrangement of cables, especially if two brakes are connected.
o The original cables (1.7) are marked at both ends (1.71). 1.3/4

o The lateral connections (1.3) and (1.4) of the terminal box are
equipped with stainless steel plates (1.3x) with corresponding 1.71
labelling.

4.2 Mounting of the CMB-unit

CAUTION!
Danger of injury due to moving parts.

The brake must be secured against closing while people are working on it.

o The terminal box is either mounted at the brake or is shipped separately. In this case it has to be
mounted at a designated point acc. to the regulations given.
o In case, the brake is not mounted at the brake, please heed the drawings and installation-regulations
of the crane-builder.

 The terminal box has to be connected acc. to the diagram given in the appendix
 The voltage supply can be connected either via the M25-connection (1.10) or the rear M20-
connections(1.13), depending on the cable-size.
 Connections have to be flexible, as the brake must move freely.
 Tighten cable connections.
 In case only one brake is monitored, use only the right connections („right brake“).
 The connections at the left side have to remain closed by the original plugs.
 Please note: The terms “brake right” and “brake left“ refer to the connections at the terminal box, not
to the actual mounting position of the brake.

5.1 Selection of data transfer

NOTE!
The CMB3 may be connected to the crane PLC either via a Profibus- or a Profinet-Connection.
Please refer to the technical specification.

The CMB3 may be connected to the crane PLC either via a Profibus- or a Profinet-Connection. Make
sure the correct chip (2.1) / (2.3) is mounted.
Connect the cable to the corresponding port (2.2) / (2.4).
In case there is no bus-system provided by the customer, use the fault-relay-contact –terminal 21/22.
Refer to the table „Profibus- / Profinet-ports” in the appendix.

WARNING!
The correct setting of the CMB is essential for a safe operation of the brake!

Make sure the brake settings are correct, especially after commencing a full running in procedure

6 Operation

CAUTION!
Also heed the error messages in the operating manual of the brake (s).

6.1 Normal operation

 In normal operation mode the following states are possible:

Sensor Normal state


Stroke monitoring Continuous output of stroke
Force monitoring Continuous output of contact force
Pad-temperature monitoring Continuous output of brake pad temperatures

6.2 Emergency-Stop and loss of power

o In case of an emergency-stop the product remains switched on.


o In case of a power down the product is switched off.

6.3 Sensors and switches

NOTE!
The error messages and actuating points generated by the sensors are listed in section 6.6

o An inductive touchless sensor with integrated amplifier creates


a signal of 4 – 20 mA for a stroke of 0 – 4 mm at the terminals. 7.25
Please refer to appendix.
o When the brake is released the switching distance of 1 mm is
set. Thus the Sensor can monitor a maximum stroke of 3 mm.

o To protect them from condensation water and damage the


strain gauges have been encapsulated.
o The brakes provide a contact force of 240 kN (SF 24), 300 kN
(SF 30), and so on in normal operation. Please refer to the
contact pressure test report.

o Each brake pad is equipped with a temperature sensor type


PT100. It achieves a higher resistance value with rising 7.27
temperature.

6.4 Control elements

The operating data can be read at a 4-line display (1.1). There are 1.2 1.1
two screens with 4 values each. These screens are shown
alternating.
 By pressing the RESET-button shortly (1.2) (< 1 Sec), the
actual screen remains visible.
 Pressing the button shortly once again changes the display
mode back to the original alternating display.

The CMB can be operated via a keypad (2.7) mounted on the


circuit board (2.1).

o The warning-messages appear after a time-delay of 15 seconds.


o The error-messages appear after a time-delay of 25 seconds.
o In case, several messages are active, they appear alternating.
o There are two levels
o Warning Displayed at the CMB-Display

Is deleted, when the cause for the error is gone
o Error Displayed at the CMB-Display. Display flashes.

The red RESET-Button at the terminal box flashes.

6.7 Setting menus

IMPORTANT!
A false setting can lead to incorrect data and error-messages in the brake-control system.

The setting menus may only be used by authorised and trained personnel.

The setting-menus can be selected via the keypad:


[UP] / [DOWN] Selecting a menu
[OK] Opening the menu
[ESC] Leaving the menu
Once in the menu
[UP] / [DOWN] Changing the corresponding data
[OK] Leaving the submenu with saving the changes
[ESC] Leaving the submenu without saving the changes

In case you select a menu the display switches from menu “n” to “n.1”.
The various menus are selected via the keypad:

Menu 1 – Profibusadress
 Setting from 1 - 125 via [UP] / [DOWN] – buttons.
 Finish and safe with [OK] / Cancel with [ESC]

 The upper two items show the data fort he connected brake cylinders (brake 1). If two brakes are
connected or a SF 50 the two lower lines are used, too.
 The left data refers to the left calliper half (looking from the CMB-terminal box).
 Display „Open brake“.
 Open brake => Stroke = 0
 Set Low 1 (left calliper half) to 0.0.
 It is possible to adjust the displayed value using the [UP] / [DOWN] – buttons
 [OK]
 Set Low 2 (right calliper half) to 0.0.
 It is possible to adjust the displayed value using the [UP] / [DOWN] – buttons
 [OK]
 Display „Close brake“.
 Set brake => Stroke =2 mm, adjust stroke at brake, if necessary.
 Set High 1 (left calliper half) to 2.0.

o Cycle-counter
o Type of brake
o Password
o Normal force of brake

Menu 31 – Change Password


 Change the password
 Set 1 to 9999 via [UP] / [DOWN] – keys.
 Finish and safe with [OK] / Cancel with [ESC]

IMPORTANT!
In case the new password is forgotten, after it was changed, the CMB3-unit has to be sent to the
Manufacturer for resetting.

7 Maintenance

DANGER!
During the maintenance the brake is not active. The overall braking force of the installation is
reduced!
Secure the drive and the installation against all accidental movements!

WARNING!
Danger of injury from moving parts of the brake (e.g. when the brake sets).

The Installation has to shut down during the cleaning process and has to be secured against
switching on again.

WARNING!
A sudden start up of the installation endangers the life of the maintenance personnel!
Secure the drive and the installation against any accidental movement before starting any work!

NOTE!
All maintenance tasks must only be executed by trained and designated personnel!

DANGER!
The applied electrical voltages are dangerous to life!
Before starting any maintenance work, switch off power supply and secure against switching on.
Make sure the installation is de-energized.
The electrical connection and all other electrical tasks must only be done by a trained electrician!

7.1 Maintenance schedule

NOTE!
o The CMB itself is maintenance-free. Mechanical damages and dirt can lead to malfunctions of the
sensors. Thus the sensors have to be cleaned regularly – depending on the environment.
o Please refer to the maintenance schedule of the brake.
o Malfunctions of the sensors are indicated at the customer sided monitoring system. In this case, the
sensors have to be replaced. The new sensors are set to the same values as the old ones. Refer to
sections 7.2 and 7.3 for details.
o Please also refer to the maintenance-instructions of the brake and the installation.

7.2 Replacement of switches and sensors

NOTE!
o Please also refer to the data sheets of the sensors.
o These data sheets are part of the documentation package.

Stroke monitoring
To prevent any maladjustment of the switch, dismount the
complete unit and then replace the switch.
 Switch off power supply and secure against switching on.
 Dismount cover (2.6) with flange-seal (2.14). 2.14

Brake pad temperature


 Switch off power supply and secure against switching on.
 Carefully loosen temperature sensor (7) (Wrench size 10 mm).
 Screw temperature sensor out of brake pad carrier B4
 Screw in new sensor until stop.
 Carefully tighten lock nut (Wrench size 10 mm).

Contact force monitoring


 To protect them from condensation water and damage the strain gauges have been encapsulated
and thus cannot be replaced on their own. In case of a malfunction the cylinder-unit has to be
replaced.
 Please refer to the operating manual of the brake.

7.3 Replacement of the CMB-unit

 Switch off power supply and secure against switching on.


 Pull of power supply connection 1.3 1.4
 Disconnect plugs (1.3) and / or (1.4).
 Pull of plugs.

 The central unit is fixed with 4 screws (1.51) at the rear of the
box.
 The procedure of dismounting and remounting may vary,
depending on the mounting situation.
 Use only the original screws. Longer screws may lead to
damages.

operation acc. to section 5.

7.4 Replacement of Profibus- / Profinet-Chip

NOTE!
The CMB3 may be connected to the crane PLC either via a Profibus- or a Profinet-Connection.
Please refer to the technical specification.

 Switch off power supply and secure against switching on.


 Pull of power supply connection
 Unscrew profibus- / profinet-plug.
 Pull of profibus- / profinet-cable.
 Pull IC-Chip carefully of terminal plate.
 Mount new IC-chip.
 Make sure the chip is mounted the correct way (refer to fig. 12).
 Reconnect profibus-cable.
 Screw profibus- / profinet-plug back on.
 Reconnect power supply.
 Function control
 Message „Profibus / Profinet OK“ or „Fail“ at display
