1 Safety Remarks
The unit described below has been designed and constructed in keeping with the state of the art
and is operationally reliable and safe when operated according to these operating instructions.
However, the unit may pose a hazard when not operated by properly trained or at least properly
instructed personnel, or is not properly operated or used in keeping with its designated purpose.
Consequently, anybody charged with commissioning/operating the unit in the owner’s company is
to carefully read these operating instructions, with special attention being accorded to section two
below (General Safety Precautions).

Special attention is to be accorded the following in particular:

Danger/Hazard:
Non-adherence to instructions may result in an accident.

Warning:
Non-adherence to instructions may result in injury or damage to the unit.

No modifications may be performed to the unit for safety reasons.


None of the safety devices such as pressure relief valves or pressure switches may be removed or
deactivated.

Note:
When operating the unit, adherence is to be maintained to the rules and regulations
applicable in the country of installation.

2 General Safety Precautions


The following safety precautions are to be heeded in any event:

Danger/Hazard:

Only nitrogen may be used to charge pressure accumulators; under no condition is oxygen
to be used due to the explosion hazard posed by it.

The type-tested pressure relief valve (item 101) (accumulator safety valve) limits the
maximum pressure of the piston accumulator to the value indicated on the circuit diagram.
The pressure relief valve is fitted with a lead seal and has a permanent setting.
The pressure setting of this valve may not be changed owing to the accident hazard posed
by this.

If the charge pressure of the nitrogen bottle is higher than the permissible operating
pressure of the pressure accumulator being charged, a pressure regulator (pressure
reducing valve) has to be used. The pressure regulator is to be fitted directly to the nitrogen
bottle and set to the permissible operating pressure of the pressure accumulator being
charged.

3.3 Designated Use


The nitrogen charging unit is exclusively designed for charging or topping off hydropneumatic
pressure accumulators (referred to only as “pressure accumulator” below) with nitrogen. The
nitrogen charging unit may also be used for topping off nitrogen stations. However, this isn’t
economical due to the extended charging times involved. A type N2S-F nitrogen charging unit is
recommended for charging or topping off nitrogen stations.
The nitrogen charging unit ensures optimal use of commercial nitrogen bottles down to a minimum
pressure of ca. 20 bars.
For the maximum nitrogen charge pressure, please refer to section 3.2 Technical Specification.

3.4 Design Features


The nitrogen charging unit consists of the following assemblies:
Oil supply unit
Compressor
Set of hoses (connecting hose and 2 charging hoses)
The oil supply unit and the compressor are connected to one another by a hydraulic hose.
Nitrogen hoses have been provided for connecting the nitrogen charging unit to the nitrogen bottle
and to the pressure accumulator to be charged.
The nitrogen charging unit is supplied with an oil filling.

3.5 Recommended Oil


The nitrogen charging unit may only be operated using mineral-type hydraulic oil. We recommend
HLP oil grades according to DIN 51524, part 2, with a viscosity of ca. 32 mm²/s at 40° C or a
viscosity adapted to the respective ambient temperature.

Warning:
Using other hydraulic media may result in damage to the hoses/tubing and seals, thus
rendering them useless.

3.6 Function of the Integrated Components


3.6.1 Fluid level gauge (item 20)
The fluid level gauge (item 20) enables the oil level and oil temperature in the oil tank to be
monitored.
3.6.2 Bleed screw (item 130)
The bleed screw (item 130) enables air exchange in the tank to be filtered.

3.6.3 Seat valve (item 140)


The seat valve (item 140) serves to isolate the bleed screw while the nitrogen charging unit server
is being transported.
When de-energized, the seat valve is closed and the connection to the bleed screw is interrupted.
As soon as the nitrogen charging unit is switched on at the main switch (Q1), thus rendering it
ready for operation, the seat valve is energized and opens the connection to the bleed screw.
3.6.4 Seat valve (item 103)
The seat valve (item 103) influences the direction of the flow of oil. The switched position of the
seat valve is determined by the pressures measured at the pressure switch (item 110).
When the lower switchover pressure is reached, the seat valve switches to the closed position.
This causes oil circulation into the tank to be interrupted, and oil is conveyed into the piston
accumulator by the pump.
When the upper switchover pressure is reached, the seat valve switches to the open position. This
causes the oil circulation to be released into the tank again, and oil is conveyed back into the tank
in a low-pressurized state by the pump.
3.6.5 Orifice (item 102)
The orifice (item 102) serves to cushion the piston when the nitrogen flows into the piston
accumulator. The orifice ensures that the oil stream draining out of the piston accumulator is
checked.
3.6.6 Type-tested pressure relief valve (item 101)
The type-tested pressure relief valve (item 101) limits the maximum pressure of the piston
accumulator to the value indicated on the circuit diagram. The pressure relief valve is fitted with a
lead seal and has a permanent setting.

Danger/Hazard:
The pressure setting of the pressure relief valve (item 101) may not be upwardly adjusted
owing to the accident hazard posed by this.

3.6.7 Ball valve block (item 240)


The ball valve block (item 240) at the outlet (N2) of the nitrogen charging unit is used to isolate the
piston accumulator from the pressure accumulator being charged.

3.6.8 Pressure switch (item 110)


The pressure switch (item 110) is used to set the charge pressure of the pressure accumulator to
be charged.
The minimum reservoir pressure of the connected nitrogen bottles and the lower and upper
switchover pressures are hard-coded and cannot be changed.

The current pressure is shown in the display window of the pressure switch.
The following messages appear in the display window, depending on the current operating status:

Load Message indicating that the charge pressure can be entered


Prog The charge pressure is now programmed
Star Charging is initiated
Empt Charging was prematurely discontinued because the minimum reservoir pressure was
fallen short of
Chec Charge pressure achieved for the first time/charge pressure check
Fini Charging was completed in the standard manner
Stop Manual interruption of the charging process

The two indicator lights show the respective operating condition during charging.

The charge pressure is set and charging initiated via the function keys on the pressure switch.
Normally charging is completed automatically, however it can also be discontinued manually using
the function keys.

3.7 Function of the Nitrogen Charging Unit


Upon opening the shut-off valve of the nitrogen bottle, nitrogen flows into the piston
accumulator (item 220) and presses the piston to its end-of-stroke position on the oil side.
During this time the pressure is equalized between the nitrogen bottle and the pressure
accumulator being charged.
When switching on the nitrogen charging unit at the main switch (Q1), thus rendering it operational,
and after actuating push-button S1, the motor starts up. The seat valve (item 103) is initially in the
open position, enabling the motor to start up in a non-pressurized state.
Charging starts after a preset time has elapsed and after function key on the pressure switch
has been actuated. The seat valve (item 103) switches to the closed position. As a result, the
pump conveys hydraulic oil into the piston accumulator. The piston forces the nitrogen in the piston
accumulator into the pressure accumulator being charged via the open ball valve block (item 240).
When the upper switchover pressure is attained, the seat valve is de-energized and switches to
the open position. This causes the pump to convey oil into the oil tank in a non-pressurized state.
The gas pressure of the nitrogen bottle forces the piston back into its end-of-stroke position on the
oil side, thus causing the lower switchover pressure to be attained. The seat valve switches back
into the closed position, the pump again conveys oil into the piston accumulator. The piston forces
the nitrogen in the piston accumulator back into the pressure accumulator being charged via the
open ball valve block (item 240).
This process is repeated until the pressure setting at the pressure switch (item 110) is reached
and, thus, the pressure accumulator is charged full. Afterwards charging is discontinued
automatically.

4 Directions for Use

4.1 Checking the Oil Level


The nitrogen charging unit is supplied with an oil filling. Make sure to check the oil level before
starting the unit up for the first time. When the nitrogen charging unit is switched off, the oil tank
should be filled to the upper edge of the viewing window of the fluid level gauge. If the oil level is
too low, proceed as follows:
• To fill the oil tank, unscrew the locking screw (item 160) at the top of the oil tank.
• Pour in suitable hydraulic oil up to the upper edge of the view window of the fluid level gauge
(item 20).
While the nitrogen charging unit is in operation, the oil level fluctuates up and down in the view
window of the fluid level gauge.

Warning:
When filling the oil tank, the nitrogen charging unit may not be in operation. Only filtered oil
may be used. Filter rating: min. 10 µm. During filling, extreme care is to be taken that no dirt
or other foreign matter enters the oil tank/hydraulic system. The nitrogen charging unit is
not to be operated unless it has a sufficient oil filling, otherwise the unit may be damaged.

4.2 Connecting the Oil Supply Unit and the Compressor


Connect connection fitting A of the oil supply unit and connection fitting A of the compressor to
each other using the hose (item 170).
• Pull the dust caps off of the coupling sleeves of both connection fittings. In so doing, push the
coupling sleeves all the way back.
• Pull off the dust plugs at either end of the hose (item 170) from the sealing nipples.
• Insert the sealing nipples of either hose end into the coupling sleeves of connection fittings A.
In so doing, again push the coupling sleeves all the way back. Then let the coupling sleeves
snap back into place.
• Join the dust plugs and dust caps of the connection points in order to prevent soiling by dirt
and other foreign matter.

Warning:
While joining the components make sure that no dirt, contaminants or other foreign matter
enter the hydraulic system. This could result in serious damage to the unit.

Note:
After removing the connecting hose assembly (item 170) from connection fittings A of the
oil supply unit and the compressor, close off the sealing nipples of the hose ends and the
coupling sleeves of the oil supply unit and the compressor again using the dust plugs and
dust caps, etc.

4.3 Connecting the Nitrogen Bottle


The threaded connection of the nitrogen bottle valve and the inlet (N2) of the nitrogen charging unit
are to be connected to each other using the hose (item 280).
• Screw the large swivel nut of the hose onto the threaded fitting of the nitrogen bottle gas valve.
Wrench size of the swivel nut: 32 mm.
• Screw the small swivel nut of the hose onto the threaded fitting of the inlet (N2) of the nitrogen
charging unit. Wrench size of the swivel nut: 17 mm.

Warning:
Make sure that the hose is not twisted or bent/buckled.

Standard commercial nitrogen bottles with a charge pressure of 200 bars may be used as nitrogen
reservoirs.

4.4 Connecting the Pressure Accumulator to be Charged


Connect the pressure accumulator to be charged and the outlet (N2) of the nitrogen charging unit
to each other using the hose (item 270).
• Before connecting the hose, be sure to connect a charging and testing unit to the gas valve of
the pressure accumulator. Please refer to Hydac leaflet no. 3.501 for instructions on connecting
the charging and testing unit. We recommend our FPU-1 Universal Charging and Testing Unit
for bladder, piston and membrane accumulators.
• Screw the two swivel nuts of the hose to the inlet fitting of the charging and testing unit and to
the outlet (N2) of the nitrogen charging unit. Wrench size of both swivel nuts: 17 mm.

Danger/Hazard:
If the charge pressure of the nitrogen bottle is higher than the permissible operating
pressure of the pressure accumulator being charged, a pressure regulator (pressure
reducing valve) has to be used. The pressure regulator is to be fitted directly to the nitrogen
bottle and set to the permissible operating pressure of the pressure accumulator being
charged.

Warning:
Make sure that the hose is not twisted or bent/buckled.

4.5 Electrical Installation


• Before connecting the nitrogen charging unit to the power supply, make sure that the main
switch (Q1) is in the O position. This ensures that the unit is switched off.
Connection to the power supply is to be done using a three-phase rotary current plug.

Warning:
The unit may only be operated using the voltage indicated on the rating plate.

4.6 Starting the Unit Up


• The nitrogen charging unit is switched on and, thus, rendered ready for operation, by turning
the main switch (Q1) to the I position. After switching the unit on, “Wait” and the charge
pressure currently set are alternately shown in the display window of the pressure switch (item
110).

4.7 Switching the Unit Off


• The nitrogen charging unit is switched off by turning the main switch (Q1) to the 0 position.

4.8 Setting the Pressure Relief Valve


Type-tested pressure relief valve (item 101)
The type-tested pressure relief valve (item 101) serves as a safety valve and limits the maximum
pressure of the piston accumulator to the value indicated on the circuit diagram. The pressure
relief valve is fitted with a lead seal and has a permanent setting.

Danger/Hazard:
The pressure setting of the pressure relief valve (item 101) may not be upwardly adjusted
owing to the accident hazard posed by this.

4.9 Setting the Pressure Switch


4.9.1 Presettings upon Delivery
The nitrogen charging unit is preset to a charging pressure of 50 bars on a test stand.
The minimum reservoir pressure is hard-coded at 20 bars and cannot be changed.
The upper and lower switchover pressures are also hard-coded and cannot be changed.

4.9.2 Settings to Be Made Prior to Commissioning


Setting pressure switch EDS 601
Prior to commencing charging, the charge pressure
has to be programmed into the pressure switch (item
110).
The maximum charge pressure amounts to 320 bars.

Danger/Hazard:
In no event may the charge pressure set exceed
the permissible operating pressure of the
pressure accumulator being charged.

Programming the charge pressure:


To set the charge pressure, keep actuating the PROG function key until "Load” appears in the
display window. Shortly thereafter, the preset value begins to blink. The value displayed can be
upwardly or downwardly adjusted via the or keys.
When the charge pressure desired has been set, the value displayed blinks followed by "Wait"
appearing in the display window. This indicates that this value has been programmed for the
charge pressure.

This key causes programming mode to be activated so that the charge pressure
can be set: charge pressure "Load". After pressing this key the preset pressure
value begins to blink.
1. In programming mode, i.e. while setting the charge pressure, this key
enables the pressure value to be upwardly adjusted.
2. During charging, this key enables switching so that various values are
shown in the display. Three pressure display values are possible:
P...current pump pressure
r...current reservoir pressure
L... current charge pressure
1. In programming mode, i.e. while setting the charge pressure, this key
enables the pressure value to be downwardly adjusted.
2. This key is used to initiate charging.
3. This key can also be used to interrupt/discontinue charging.
Indicator light SP1 is lit during compression and goes out during
decompression/pressure relief.
Indicator light SP2 lights up upon charging being initiated.

4.10 Charging the Pressure Accumulator


Before commencing charging, make sure that
• a full nitrogen bottle is connected. (cf. section 4.3)
• the pressure accumulator to be charged is connected. (cf. section 4.4)
• the correct charge pressure is set on the pressure switch. (cf. section 4.9)
4.10.1 Commencing Charging
• Open the gas valve of the pressure accumulator being charged using a charging and testing
unit.
• Set the actuator lever of the ball valve block (item 240) at the outlet (N2) of the nitrogen
charging unit so that it is parallel to the longitudinal axis of the ball valve block. This causes the
ball valve block to open.
• Open the shut-off valve on the nitrogen bottle by turning it approximately half a
revolution. Wait until the pressure is equalized between the nitrogen bottle and the
pressure accumulator being charged. (audible by virtue of the noise dissipating)
• Do not open the shut-off-valve of the nitrogen bottle all the way until the pressure has
equalized.

Warning:
Failure to follow this may result in damage to check valves 230.1 and 230.2.

• Turn the main switch (Q1) to the O position. This causes the nitrogen charging unit to be
switched on, ready for operation.
• Pressing the white push-button (S1) causes the motor to start up.
• Pressing function key causes charging to be initiated.

Nitrogen flows into the piston accumulator and charging of the pressure accumulator takes place
automatically. (cf. Function of the Nitrogen Charging Unit, section 3.7)

If “Empt” appears in the display window of the pressure switch (item 110) during charging, this
means that the minimum reservoir pressure of the nitrogen bottle has been fallen short of.
Charging is automatically discontinued.
The nitrogen bottle, which has been emptied to below the minimum reservoir pressure, is to be
replaced with a nitrogen bottle with a higher pressure. Charging can be resumed via the
function key.

When the charge pressure set is reached the first time, charging is discontinued and “Chec” blinks
in the display window of the pressure switch.
Charging is continued after waiting for 20 seconds and checking the charge pressure. Charging is
discontinued automatically when the charge pressure is reached.
While the pressure accumulator is being charged, the nitrogen may increase in temperature due to
compression action.
Consequently, before concluding charging, wait until the temperature has equalized. Wait for 5
minutes, or accordingly longer when larger charge quantities are involved.
• After the waiting period has elapsed, resume charging by pressing the function key.
Charging is automatically discontinued when the charge pressure set at the pressure
switch (item 110) is reached.
Due to the pressure drop in the charging hose (item 270), the charge pressure displayed on the
pressure gauge of charging and testing unit on the pressure accumulator being charged may be
somewhat below the charge pressure set at the pressure switch.
If this happens, the charge pressure set at the pressure switch is to be increased by the differential
caused by the pressure drop (ca. 5-8 bars).

Danger/Hazard:
In no event may the charge pressure exceed the permissible operating pressure of the
pressure accumulator being charged.

• Resume charging by pressing the function key after increasing the charge pressure to
compensate for pressure loss (ca. 5-8 bar).
Charging is automatically discontinued when the charge pressure set at the pressure
switch (item 110) is reached.

4.10.2 Concluding Charging


When the charge pressure desired has been achieved and charging has been automatically
discontinued, proceed as follows:
• Turn the main switch to the O position.
• Close the gas valve of the nitrogen bottle.
• Close the gas valve of the pressure accumulator being charged using the charging and testing
unit.
• Slowly unscrew the pressure relief valve of the charging and testing unit. This causes pressure
to be relieved on the gas side of the nitrogen charging unit.
• Unscrew the charging and testing unit from the gas valve of the pressure accumulator.
• Close the ball valve block (item 240) at the outlet (N2) of the nitrogen charging unit.
(Ball valve block closed: actuator lever perpendicular to the longitudinal axis of the ball valve
block)

5 Maintenance and Servicing Information


No maintenance and servicing work may be performed unless the nitrogen charging unit has been
switched off and disconnected from the power supply.

Cleaning and Care


The fundamental prerequisite for the proper and reliable operation of the nitrogen charging unit is
that it be kept clean and be properly cared for.
Media and agents recommended for cleaning and degreasing:
ND-150150 water-soluble, degreaser, from Chemsearch, or similar product.
Clean, non-linting paper towels.
Non-linting cleaning cloths.
Cleaning wool
Do NOT use any abrasive cleaning agents.
Under no circumstances may the cleaning agent be allowed to seep inside the nitrogen charging
unit or individual components.
The hoses are to be regularly checked for twisting and for scuffed places. Any damaged or buckled
hoses are to be replaced immediately.
The oil level shown on the fluid level gauge is to ALWAYS be checked before and after charging.

Warning:
Leaks are to be tracked down and remedied immediately. Excess oil loss means damage to
the nitrogen charging unit.

When topping off to compensate for oil loss, the same oil grade used for the initial filling is to be
used.
During charging, the unit is to be monitored for noticeable (unusual) noises or abnormal heat
buildup. In cases of doubt, the nitrogen charging unit is to be switched off by turning the main
switch (Q1) to the O position, followed by having troubleshooting done by properly trained
individuals.

5.1 Changing the Oil


We recommend that the first oil change be performed after 500-1000 hours of operation.
Oil changes thereafter should be done after every 1000 hours of operation.
