IMPORTANT: READ THIS FIRST


SAFETY NOTICES – DC Power Systems
Read and observe all safety statements and requirements on this sheet before
performing any installation or operation work on the power equipment.

Failure to comply with the safety statements and requirements contained in this
document may result in injury and/or equipment damage.

Suitable for mounting on concrete or other non-combustible surface only.

WARNING: Failure to size the AC breaker and wiring properly can result in
nuisance breaker trips or even fire. Always follow NEC (national electrical
code) rules and your local company practices when selecting AC wires and
protection devices. For safety, the power supply is required to be reliably
connected to PROTECTIVE GROUND. The PE/ground wire of an AC connection must
be longer than the AC mains/line wires to ensure grounding in case of accidental
disconnection. The equipment is to be connected to supply mains by qualified
personnel in accordance with local and national codes (e.g., NEC, CEC, etc). To avoid
risk of being struck by lightning, do not disconnect and reconnect units during
lightning storms. The output of the power supply is not intended to accessible due
to energy hazards. Rack mounting must be performed in accordance with
instructions provided by the rack manufacturer to avoid potential hazards.

NOTICE: Equipment is intended for deployments where an external Surge


Protective Device (SPD) is utilized.
Wire rated for 90°C is recommended for all DC connections. In practice, wires of a
size larger than the minimum safe wire size are selected for voltage drop
considerations.
The Flatpack S DC Power System operates on an input voltage between 100 V –
250 V AC or DC and 50 or 60 Hz, and produces a regulated DC output of 22–56.0 V,
depending upon the rectifier used.

CAUTION: Hazardous voltage and energy levels are present which can
cause serious shocks and burns and/or death.

WARNING: HIGH LEAKAGE CURRENT! Earth connection is essential before
connecting supply.

CAUTION: Keep hands, hardware and tools clear of the fans. Fans are
thermostatically controlled and will turn on automatically as a function of
temperature.

WARNING: Electrical connections should be made only by qualified


personnel. Current draw, temperature, voltage drop, and wire ampacity
must be correctly calculated for safe operation. Always observe industry
safety standards and codes (e.g., NEC) as well as local and company requirements.
Always use insulated tools when working on live circuits. Never work on power
equipment alone.

CAUTION: ALL RECTIFIERS EMPLOY INTERNAL DOUBLE POLE/NEUTRAL


FUSING. Internal rectifier fuses are not field accessible. Do not attempt to
open or otherwise service these rectifiers. Return defective units to Eltek.

WARNING: For continued protection against fire, only replace a fuse with
another of the same type and rating. Indicating fuses have exposed live
parts. Use caution when replacing or servicing them.
If the plug end of an input line cord is considered to be the primary disconnection
means, then reasonable access must be given to the plug and receptacle area. The
receptacle must be fed with a breaker or fuse according to NEC requirements.
For hard-wired input connections, a readily accessible disconnection device must be
incorporated in the building installation wiring. Select circuit breaker sizes
according to national (NEC) and local electric codes.
Use Underwriters Laboratories (UL)-listed, double-hole lugs for all DC lug
connections to prevent lug rotation and inadvertent contact with other circuits.
It is recommended practice to ensure that all circuit breakers (including those for
DC distribution) are in the OFF position during both installation and removal.
Alarm contacts are rated for a maximum voltage of 60 V, SELV (Safety Extra Low
Voltage) and a maximum continuous current of 0.5A. Connection and mounting
torque requirements are listed in Table 9.
Rectifiers should be shipped in separate boxes, as provided by Eltek.

If using a DC input, a breaker must be installed in front of the rectifiers.

The power system complies with Part 15 of Federal Communications Commission


(FCC) Rules. Its operation is subject to the following two conditions:
1. This device may not cause harmful interference, and
2. This device must accept any interference received, including interference
that may cause undesired operation.

If the system causes harmful interference to radio or television reception, which


can be determined by turning the equipment off and on, the user is encouraged to
try to correct the interference by one or more of the following measures:
• Reorient or relocate the receiving antenna.
• Increase the separation between the system and the receiver.
• Connect the system to an outlet of a circuit different from that to which the
receiver is connected.
• Consult the dealer or an experienced radio/television technician for help.

1. Overview
Flatpack S Shelves are two (2) rack units, 19" wide power shelves that can be used
in open relay racks or cabinet applications with 24V or 48V equipment. The shelves
can house a microprocessor controller and up to six Flatpack S rectifiers, for a
maximum system capacity up to 200A. The power shelf operates on an input
voltage between 100 – 250V (see Table 2 on page 13 for more detail); temperature
range is –40°C to 65°C (see temperature derating in Table 3 on page 13).

Controller Specifications
These shelves use the Smartpack S microprocessor controller. The controller
configuration must match the voltage of the rectifiers. The standard options are:
• 48V (Part number SPS-FPS200-A01-VV)
• 24V (Part number SPS-FPS200-B01-VV)

If you have ordered a custom configuration (not listed here), the parameters have
been set to match your system. If you need to order a replacement controller with a
custom configuration, use the part number found on the product label.

Typical and maximum values of heat dissipation for Eltek rectifiers are listed in
Table 4. “Typical” is calculated at nominal AC or DC input voltage, DC output
voltage and 50% load. “Maximum” is calculated at nominal AC or DC input, DC
output voltage and 100% load. A minimum of 2" of space is required at the front
and rear of the shelf.

NOTE: Heat dissipation greater than the objectives listed in GR-63-CORE may occur.
Additional equipment room cooling may be required.

NOTE: Values listed in Table 4 are per rectifier rather than the sum of a fully-
populated shelf.

Input Specifications
Depending on the configuration, the Flatpack S power shelves use six AMP
MATE-N-LOK connectors to power one rectifier per connector.
For MATE-N-LOK connectors, optional cables, unterminated on one end, allowing for
a single input plug into two MATE-N-LOK connectors, are available from Eltek, to
power two rectifiers per line cord. Cables vary depending on the length, breaker
size, or receptacle rating. Contact your Inside Sales Representative to find the
correct cable for your shelf.

WARNING: Each input must be grounded.

WARNING: Hazardous energy is present in the system once the input service
panel circuit breakers are activated. Exercise caution when the system is
powered.

WARNING: Protection of persons against electric shock. Input voltage from


the power supply might be present. Improper connection may cause
damage or serious injury. Make sure the input service panel circuit breakers feeding
the system are OFF and locked out during installation, especially while making cable
connections. Use a voltmeter to check the presence of voltage from the supply.
Ensure that all power switches are in the OFF position at the supply. Before
performing maintenance, either unplug or disconnect the equipment from the
power source in order to reduce the risk of electric shock or other possible hazards.

NOTE: The ampacity of the wire must always be greater than or equal to the
protection device (fuse or circuit breaker) regulating the wire, regardless of voltage
drop calculations.

To size inputs properly, follow the specifications in Table 5. Failure to size the
input breaker and wiring properly can result in nuisance breaker trips or even fire.
If you anticipate growth, size the input breaker and wiring for the expected
capacity. Always follow NEC (National Electrical Code) rules and local or company
practices when selecting input wires and protection devices.

There are different configurations, each one based on battery and load
connections, and designated by a circuit number.
• Distribution Circuit 50; see page 17 – Ten (10) fuses and four (4) breakers for
load; two (2) bulk for battery connections.
• Distribution Circuit 56; see page 18 – Ten (10) fuses, two (2) bulks and two (2)
breakers for load; two (2) breakers for battery.
• Distribution Circuit 57; see page 19 – Ten (10) fuses and two (2) bulks for
load; four (4) breakers for battery.
• Distribution Circuit 59; see page 20 – Ten (10) fuses, one (1) bulk and four (4)
breakers for load; two (2) breakers for battery.

The 50-series distribution circuit contains ten (10) GMT fuse and four (4) load
breaker-protected output positions that are front accessible, as well as two (2) bulk
battery outputs that are accessible from the top (near the rear of the shelf).

Overcurrent protection devices for this system are UL-listed bullet-style breakers of
up to 100A and GMT fuses of up to 15A. The distribution as a whole has a total
rating of 200A, depending on the model and number of rectifiers used. The GMT
fuse blocks have a total rating of 60A. For additional details about thermal
considerations see “Circuit Breakers” on page 22, and “GMT Fuse Block” on page 23.

GMT fuse connections are made on a compression-style terminal block. The


maximum wire size for fuse connections is 12 AWG. Select wire sizes for each GMT
fuse connection according to fuse current rating.

The four (4) circuit breaker positions have landings with #10-32 studs on ⅝"
centers for two-hole lugs. The maximum tongue width for lugs is 0.55”. Select wire
sizes for each position according to breaker current rating. An extra landing for a
two-hole lug is provided on the circuit breaker return bus. Use this extra connection
to connect a DC ground if needed.

Battery output consists of two landings per polarity with ¼"-20 studs on ⅝" centers
for two-hole lugs. The landings are located on the top side of the system, near the
rear. The maximum tongue width for battery connections is two (2) lugs at 0.52".
The bulk output connections have a shunt and an optional LVBD. Shelves with the
optional LVBD are listed in Table 1.

Circuit 56 contains ten (10) GMT fuse and four (4) breaker-protected output
positions, two for load and two for battery, that are front accessible, as well as two
(2) unprotected bulk outputs that are accessible from the top (near the rear of the
shelf). Total maximum DC output from the rectifiers is up to 200A; nevertheless,
because of the battery breaker ratings, the load should not be sized for more than
160A.

The 59 distribution circuit contains ten (10) GMT fuse and six (6) breaker-protected
output positions, four for load and two for battery, as well as one (1) unprotected
bulk output. Total maximum DC output from the rectifiers is up to 200A;
nevertheless, because of the battery breaker ratings, the load should not be sized
for more than 160A.

for two-hole lugs. The maximum tongue width for lugs is 0.6". Select wire sizes for
each position according current rating. An extra landing for a two-hole lug is
provided on the circuit breaker return bus. Use this extra connection to connect a
DC ground if needed. The two positions on the left (A and B) have a shunt and an
optional LVBD. Shelves with the optional LVBD are listed in Table 1.

The bulk output consists of one (1) landing with ¼"-20 studs on 5/8" centers for a
two-hole lug. The landing is located to the right of the circuit breaker landings, next
to the GMT fuse connections. The maximum tongue width for the bulk connection is
0.6".

DC Output Wire Sizing
There are two main considerations for sizing DC wire, ampacity and voltage drop.
Ampacity refers to a safe current carrying level as specified by non-profit
organizations such as the NFPA. Voltage drop is simply the amount of voltage loss
in a length of wire due to ohmic resistance of the conductor. In general, ampacity
considerations will drive wire selection for short loop lengths (less than 50 feet) and
voltage drop will drive wire selection for long loop lengths (greater than 50 feet).
The National Electric Code provides values for various sizes, bundles of 3 or more
wires, ambient temperature correction factors, and insulation temperature rated
wire. ALWAYS FOLLOW NEC RULES AND YOUR LOCAL COMPANY PRACTICES WHEN
SELECTING DC WIRING AND PROTECTION.

The size of wires for DC circuit breakers must be based on the breaker size rating.
The size of wires for DC GMT fuses must be based on the GMT fuse size rating. The
selection of unprotected DC output wires is based on the total rectifier capacity of
the shelf.

DC Lug Requirements
Table 6 and Table 7 list lug part numbers that can be used for circuit breaker and
bulk output connections. The part numbers are for lugs used with flex conductor
cable. Consider the type of wire and your company’s requirements when
determining the exact type of lug. Burndy lugs are not required, but are listed for
convenience, as parts compatible with Flatpack S systems.

connections and DC ground.

DC Ground
A dedicated DC ground is recommended, and may be connected to any return
position. The circuit breaker return bus bar has an extra connection for this
purpose, as shown in Figure 44 on page 46. This connection has double #10-32
studs (I system), 1/4”-20 (K system) with 5/8” centers. The ground wire should be
equivalent (or greater) in size and insulation to the largest size wire used in the
system. All return connections are internally connected.

Circuit Breakers
Each breaker position can accept a breaker rating up to 100A.

NOTE: The current through a breaker should not exceed 80% of the rated value of
the breaker. For example, do not connect loads of more than 60A to a 75A circuit
breaker, or more than 80A to a 100A breaker. For power systems with circuit 56, do
not exceed 70A through each load breaker in ambient temperatures above 50°C.

Circuit breakers (sold separately) are UL-listed bullet style and install into the
breaker connection points. Follow national, local, and company codes for sizing and
installation. If circuit breakers supplied by Eltek are not used, the system requires
agency-approved listed breakers with isolated (dry) alarm contacts. In addition,
alarm contacts should short-circuit between the NC (normally closed) and
C (common) connections in a tripped state.

TPS Fuses
TPS style fuses can be used in place of circuit breakers. Nevertheless, for
I systems, due to the increased depth of the fuse holder over a circuit breaker, you
cannot install a TPS fuse in the lowest position, as shown in Figure 37, on page 42.

GMT Fuse Block


The GMT fuse block is rated for a maximum of 60A. Each fuse slot can use a
maximum fuse rating of 15A.

NOTE: For loads larger than 6A per fuse, fuse slots should be left unpopulated on
either side to provide adequate heat dissipation. See Table 8 for the recommended
fuse position configurations for specific maximum loads per fuse circuit.

As shown in Table 8, fuses may be installed in consecutive fuse slots for loads up to
6A per fuse. For loads up to 10A per fuse, one fuse slot should be left unpopulated
between each fuse. For loads up to 12A per fuse, both slots on either side of each
fuse should be left unpopulated.

NOTE: It is recommended that current through a fuse not exceed 80% of the rated
value of the fuse. Do not connect loads to the GMT fuse block that will draw more
than 12A per circuit (80% of the 15A rating per fuse slot) or 60A total load.

The installation procedure for the Flatpack S System includes the following tasks.
1. Unpack the system (see page 26).
2. Mount the system (see page 27).
3. Install the Controller (see page 29).
4. Make Alarm Connections (page 30).
5. Install Temperature Probes (page 31).
6. Connect Input (page 33).
7. Connect DC Output (page 37).

Prepare for Installation


Before installing the Flatpack S 2U series shelf in a rack, note the following rack
safety requirements:
• Elevated Operating Ambient: If installed in a closed or multi-unit rack
assembly, the operating ambient temperature of the rack environment may
be greater than room ambient. Therefore, consideration should be given to
installing the equipment in an environment compatible with the maximum
ambient temperature (Tma) specified by the manufacturer.
• Reduced Air Flow: Installation of the equipment in a rack should be such that
the amount of air flow required for safe operation of the equipment is not
compromised. A minimum gap of 2" in front and behind the system is required
for proper airflow.
• Mechanical Loading: Mounting of the equipment in the rack should be such
that a hazardous condition is not achieved due to uneven mechanical loading.
• Circuit Overloading: Consideration should be given to the connection of the
equipment to the supply circuit and the effect that overloading of the
circuits might have on over-current protection and supply wiring. Appropriate
consideration of equipment nameplate ratings should be used when
addressing this concern.
• Reliable Earthing: Reliable earthing of rack-mounted equipment should be
maintained. Particular attention should be given to supply connections other
than direct connections to the branch circuit (e.g. use of power strips).

Unpack the System


Before unpacking the power system, note any physical package damage that could
indicate potential damage to the contents. After removing the system from boxes
and packing material, inspect for any shipping or other damage. Contact the
shipping service immediately if you notice any damage.

Have all tools, wires, cables, and hardware within easy reach. The electronics in the
system are sensitive to contaminants. Therefore, to the extent possible, ensure a
clean work environment (free of debris, dust, and foreign material). Care should be
taken during the installation process to prevent exposure of the equipment to wire

clippings. If possible, rectifiers should remained sealed in their shipping boxes until
the shelf wiring is complete.

Mount the System


The shelves are to be installed in a standard 19″ rack. Eltek recommends that one
person hold the shelf in position in the rack while another person secures it to the
rack. Use the mounting hardware shipped with the system (#12-24 screws), and a
5/16″ socket for mounting the system to the rack. For recommended torque
settings, see Table 9. A minimum gap of 2” in front and behind the system is
required for proper airflow.

Both I and K systems ship with mid-mount brackets. Optional flush-mount brackets
are available for K systems. If using flush-mount brackets, remove the mid-mount
brackets, and put the flush mount brackets in their place.

mounting screws. Refer to Figure 21.

Install the Controller
The Smartpack S controller is designed for the Flatpack S power system. Install the
controller into the controller slot, which is on the left side of the shelf (see Figure
19). Only gentle force is required to fully install the controller module. If the
controller does not mate with the backplane, simply withdraw the controller,
realign, and try again.

1. Ensure that the controller is unlocked. Using a screwdriver, turn the locking
screw to the unlocked position (position #2 on face of controller).

Note: When the mechanism is locked (position #1), the Ethernet port can be
accessed by sliding the front section of the controller forward from within
shelf. The controller can be mounted in the power shelf with the locking
screw in either locked and unlocked positions, but the recommended practice
is to keep the controller unlocked during installation and removal, until the
unit is properly in place.

For shelves with flush-mount brackets: Because the space produced by the
flush-mount brackets is limited to 1", Ethernet cables with long, molded
connectors may not fit. (For convenience, right-angle Ethernet cables may be
purchased from Eltek.)

2. Insert the controller by sliding it fully into the power shelf (providing support
from underneath), so that it makes proper contact.

3. Lock the controller by using a screwdriver to turn the locking screw to the
locked position (position #1). When removing the controller from the shelf,
ensure that the screw in the unlocked position (#2); see details in the section,
“Replacing a Controller,” on page 48.

Make Alarm Connections


The Smartpack S provides six dry-contact Form-C relays, with spring connections,
for output alarms. Wire conductor size can range between 20 – 26 AWG. Strip
length is 0.3 inches.

To make alarm connections:
1. Route your alarm cable from alarm transport equipment to the controller. An
access hole is available on the rear of the shelf if front access is limited.

Note: If using flush-mount brackets, you must route the alarm cables
through the rear hole. Ensure enough length on the cables to allow removal
of the controller.

2. Remove the relay output terminal blocks from the controller.


3. Insert first wire from twisted pair into the Common connection of the
terminal block.
4. Insert the other wire from twisted pair into either the Normally Open or
Normally Closed connection of the terminal block, according to company
standards.
5. Repeat steps 3 and 4 for additional alarm connections.
6. Replace the terminal blocks into the controller.

Install Temperature Probes


There are six configurable inputs (NO, NC, Volt, Temperature). Inputs 1 –4 are for
temperature probes to monitor battery or ambient temperature.

To connect temperature probes to the controller:


1. Route your temperature probe to the controller. An access hole is available
on the rear of the shelf if front access is limited. (See Figure 25 on page 31.)
Note: If using flush-mount brackets, you must route temperature probes
through the rear hole. Ensure enough length on the cables to allow removal
of the controller.
2. Remove the Config Input terminal blocks from the controller.
3. Insert first wire from temperature probe into the positive (+) connection of
the terminal block.
Note: Temperature probe is not polarity sensitive, so either wire can be
inserted into positive connection.
4. Insert the other wire from temperature probe into the negative (–)
connection of the terminal block.
5. Replace the terminal blocks into the controller.
6. Route your temperature probe cable from the controller to the batteries, or
to the location for monitoring ambient temperature.
If the probe is being used for ambient temperature, this procedure is
complete. If the probe is being used for battery monitoring, continue with
next step.
To activate temperature probe inputs, follow the steps in the Configuration
Guide: Eltek Controllers (Doc. No. 370013.063).
7. Connect the sensor-end of the temperature probe cable to the battery post
at the midpoint of the battery string, or in between the battery blocks at the
midpoint of the battery string, if using a temp probe with a thermistor.

Connect Input
Before making input connections, read the following “Input Warnings,” and then
proceed to “Input Installation” on page 34.

Input Warnings
WARNING: Each input feed must be grounded. Always make ground
connections first.

WARNING: HIGH-LEAKAGE CURRENT IS PRESENT. EARTH CONNECTION IS


ESSENTIAL BEFORE CONNECTING THE SUPPLY.

NOTICE: Hazardous energy is present in the system once the input service panel
circuit breakers are activated. Exercise caution when opening doors and accessing
equipment when the system is powered.

WARNING: Electrical connections should be made only by qualified


personnel. Current draw, temperature, voltage drop, and wire ampacity
must be correctly calculated for safe operation. Always observe industry safety
standards and codes (e.g., NEC) as well as local and company requirements. Always
use insulated tools when working on live circuits. Never work alone.

WARNING: Protection of persons against electric shock:

Input voltage from the power supply is present. Improper connection may cause
damage or serious injury. Make sure the input service panel circuit breakers feeding
the system are OFF and locked out during installation, especially while making cable
connections. Use a voltmeter to check the presence of voltage from the supply.
Ensure that all power switches are in the OFF position – in the system, devices, and
at supply. Improper wiring may cause bodily injury and equipment damage. Before
performing maintenance, either unplug or disconnect the equipment from the
power source in order to reduce the risk of electric shock or other possible hazards.

NOTICE: The ampacity of the wire must always be greater than or equal to the
protection device (fuse or circuit breaker) regulating the wire, regardless of voltage
drop calculations.

WARNING: Shock hazard! Make sure all power sources are off or
deactivated before making electrical connections. Input mains should
remain off until all electrical connections are terminated and verified.

Eltek recommends that this product be protected by a surge protector that meets
the applicable criteria of GR-974-CORE. Failure to utilize this appropriate surge
protector could result in susceptibility to lightning surges or create a potential
hazard due to power faults.

Input Installation
To install the input connections, complete the following steps. For additional
information about breaker sizing, see “Input Specifications” on page 14.

Note: For installations using two MATE-N-LOK connectors per feed, connect
the first feed to positions 1 and 4; connect the second feed to positions 2
and 5, and connect the third feed to positions 3 and 6 (see Figure 27).

Install Rectifiers
Before installing rectifiers, refer to “Rectifier Specifications,” on page 13.
To install the Flatpack S rectifiers complete the following steps:

1. Activate input power to the shelf by inserting plugs into receptacles, or by


turning on input breakers.
2. Ensure that all rectifiers are unlocked. Using a screwdriver, turn the locking
screw to the unlocked position ( ).

Note: The rectifier can be mounted in the power shelf with the locking screw
in either locked and unlocked positions, but the recommended practice is to
keep the rectifier unlocked during installation and removal, until the unit is
properly in place.

3. Insert the first rectifier into position # 1 by sliding it fully into the power shelf
(providing support from underneath), so that it makes proper contact.

• The rectifier LEDs illuminate, with the green light remaining on. Fans are
regulated by ambient temperature and will turn on or off as needed.
• The controller screen displays the Eltek logo, and then moves to the main
status screen, showing System Normal; the green controller LED is also
on. If any alarms are activated, refer “Troubleshooting” on page 48.
4. Install additional rectifiers individually, in sequence, according to the position
numbers indicated in Figure 30. Wait for each rectifier to display the green
LED, before installing the next rectifier.
This procedure establishes the proper rectifier IDs within the controller. The
IDs are retained (based on rectifier serial numbers) in the controller, even
through loss of power. After all rectifiers are installed, proceed to the next
step.
5. Lock each rectifier into place, using a screwdriver; turn the locking
mechanism counter-clockwise into the locked position ( ).

6. While the system is powered, verify polarity, based on expected output
voltage and polarity in Table 1 on page 9. Use a multimeter across the return
bus bar and one of the circuit breaker bullet holes.

If the polarity does not match expectations, stop the installation procedure
and call Eltek tech support.
7. Power down the system, by turning off input breakers or removing plugs
from receptacles, leaving rectifiers installed.

Connect DC Output
Before making DC connections, read the following DC Output Warnings, and then
proceed to “DC Output Installation” on page 38.

WARNING: Electrical connections should be made only by qualified
personnel. Current draw, temperature, voltage drop, and wire ampacity
must be correctly calculated for safe operation. Always observe industry safety
standards and codes (e.g., NEC) as well as local and company requirements.
Always use insulated tools when working on live circuits. Never work alone.

WARNING: It is very important to verify polarity of all shelf connections, as


well as of batteries, before connecting batteries to the shelf. A wrong
connection can cause the system not to work properly, can damage the shelf, and
may cause bodily harm. For continued protection against fire, replace a fuse with
another of only same type and rating. Indicating fuses have exposed live parts. Use
caution when replacing or servicing them.

Measure the voltage difference between battery leads and panel bus work. The
voltage difference should be within 1V. If necessary, adjust the system float
voltage so that there is less than 1V between the battery bus and battery lead.
Make output and return connections and torque according to specifications in Table
9.

CAUTION: Circuit breakers (both load and battery if equipped) should be in


the “OFF” position when installed in the system. Verify correct polarity
BEFORE connecting batteries. Make sure the battery breaker actuator is in the OFF
(down / “O”) position during installation. Do not turn the breaker actuator ON (up /
“|”) until successful system turn-up. The output of the power supply is not intended
to be accessible due to energy hazards.

NOTICE: If there are no breakers or fuses in line with the battery bus, an
external battery breaker or fuse is needed.

DC Output Installation
There are three different distribution options: GMT fuses, circuit breakers, and bulk
connections. (Fuses and circuit breakers are sold separately.) To install the DC
connections complete the applicable steps given in the following sections:
• “GMT Fuse ” on page 39
• “Circuit Breaker” on page 41
• “Bulk Load and Battery Landing” on page 43
• “DC Ground” on page 46

For additional information about output circuit configurations, see “DC Output
Specifications” on page 16.

Note: Use the distribution label card – located on the door of the distribution

4. Secure output and return connections, with provided hardware. Use the
recommended torque value in Table 9.

5. Insert circuit breaker (or TPS fuse holder) into position used in Step 3.

CAUTION: Circuit breakers (both load and battery) should be in the


“OFF” position when installed in the system.

For I system shelves, breakers (or TPS fuse holders) must be installed with
the “line” (OFF) bullet connector on the left and the “load” (ON) bullet
connector on the right. “Line” and “Load” are labeled on a sticker on the side
of the breaker (Figure 39).

Note: Due to the increased depth of the fuse holder over a circuit breaker,
you cannot install a TPS fuse in the lowest position (Position D, as shown in
Figure 37, on page42).

For K system shelves, breakers (or TPS fuse holders) must be installed with
the “line” bullet connector down (OFF position) and the “load” bullet
connector up (ON position). “Line” and “Load” are labeled on a sticker on the
side of the breaker (Figure 39).
6. Record breaker positions on the distribution label card provided on the door.

Bulk Load and Battery Landing Connections


Battery and load bulk configurations differ by distribution circuit. Before making
bulk connections, refer to “DC Output Specifications,” on page 16 for important
information on bulk configurations.

To connect load (Circuit 56, 57, and 59) or battery landings (Circuit 50), complete
the following procedure.

1. Ensure that all power sources are inactive. If installing batteries, ensure that
external battery breaker is off or a battery bus bar link is removed between
cells (to ensure that the batteries are not active during installation).

2. For I system shelves, use a #1 Philips screwdriver to remove the two screws
holding the top cover in place.

For K system shelves, locate the load and battery connections on the rear of
the shelf (refer to Figure 41), and move to the next step.
3. Remove the cover to find the load/battery connections.
4. Route wires from your equipment or batteries (Circuit 50 only) to the bulk
connections.
5. Connect the lugged wires to the bulk connections. Connections are labeled
on Figure 40 and Figure 41.
• For a -48V system: (a) Connect negative wire to the Output or Battery
connection; (b) connect positive wire to Return connection.

• For a +24V system: (a) Connect positive wire to Output or Battery
connection; (b) connect negative wire to Return connection.
6. Secure connections, using provided hardware. Use the recommended torque
value in Table 9.

K system connections are complete; for I system connections, continue with


steps 7 and 8.

7. For I system shelves, break off the cable access portion of the bulk
connection cover (see Figure 42).

8. For I system shelves, reinstall the cover using the two screws removed in
step 2.

Before installing the ground, refer to “DC Ground,” on page 22 for important
information on grounding.

To make the DC ground connection, complete the following steps:


1. Ensure that all power sources are inactive.
2. Route wire from your site ground bus bar to the DC ground connection.
3. Connect the lugged wire to the DC ground connection.
4. Secure connection using provided hardware. Use the recommended torque
value in Table 9.

Power Up System
When you power up the system, the bulk and GMT fuse connections will be live
connections. Therefore, prior to powering up the system, verify that connections
and equipment are ready to activate.

To power up the system, complete the following steps:


1. Activate input power to the shelf by inserting plugs into receptacles, or by
turning on input breakers.
• The rectifier LEDs illuminate, with the green light remaining on.
• The controller screen displays the Eltek logo, and then moves to the main
status screen.
• The controller will show an alarm for any circuit breaker in the OFF
position. If any alarms are activated, refer “Troubleshooting” on page 48.

2. Before turning battery breakers ON, lower the float voltage to match the
measured battery voltage. Float voltage can be set from the front display
using the following path: System Config > System Voltages > Reference
Voltage.
Note: Changing the float voltage requires a password. The default password
is 0003. For additional details, see the Configuration Guide: Eltek Controllers
(Doc. No. 370013.063).
3. Activate the battery breakers or install the battery bus bar link onto the
batteries.
Note: In systems with bulk battery bus bars, the battery breaker will be
external from the system.
4. Return float voltage to battery manufacturer’s (or site) specifications, as
described in step 2.
5. Activate any DC load breakers in the power system. (Not all systems have DC
load breakers.)

6. Check the controller for alarms. If the display reads System Normal, the
power up procedure is complete. If the display indicates a System Alarm,
press the “X” button to obtain details about the alarm. If any alarms are
activate, refer “Troubleshooting” on page 48.

Problems and Solutions


In case of alarm conditions, verify the following:
• All AC and DC connections are secured properly.
• All rectifiers are installed and seated properly.
• The controller is installed and seated properly.
• Distribution breakers are in the ON position.

Replacement Items
The controller and rectifiers are designed as modular, field-replaceable units. The
following sections outline the procedure to replace these items.

Replacing a Controller
The controller can be replaced with the system powered. To replace a Smartpack S
controller:

1. Using a screwdriver, unlock the controller by turning the locking screw to the
unlocked position (position # 2 on the face of the controller).

2. Slide the controller forward, by using the controller handle to pull the module
loose. Support the controller from underneath until the unit is completely
free.
3. Disconnect any cables, and remove the controller from the shelf.
4. Ensure that the replacement controller is unlocked. Using a screwdriver, turn
the locking screw to the unlocked position (position #2).

Note: The controller can be mounted in the power shelf with the locking
screw in either locked and unlocked positions, but the recommended practice
is to keep the controller unlocked during installation and removal, until the
unit is properly in place.
5. Reconnect the cables removed in step 3.
6. Insert the controller by sliding it fully into the power shelf (providing support
from underneath), so that it makes proper contact. Once properly seated, the
controller turns on if the shelf is powered.

7. Lock the controller by using a screwdriver to turn the locking screw to the
locked position (position #1).

Replacing a Rectifier
To replace a rectifier, perform the following steps:

1. Using a screwdriver, unlock the rectifier by turning the locking screw to the
unlocked position ( ).
2. Remove the rectifier by using the handle to pull the module loose. Support
the rectifier from underneath until the unit is completely free. If powered, the
controller will show an alarm.
3. Ensure that the replacement rectifier is unlocked. Using a screwdriver, turn
the locking screw to the unlocked position ( ).
4. Insert the replacement rectifier into position by sliding it fully into the power
shelf (providing support from underneath), so that it makes proper contact.
The rectifier LEDs illuminate, with the green light remaining on.
5. Lock the rectifier into place, using a screwdriver to turn the locking
mechanism into the locked position ( ).
