1. INTRODUCTION

Amran Cathodic Protection Systems & Services LLC ( ACPSS) is a leading CP contractor to carry out Pin
Brazing activities at various OQ sites of OQ Exploration & Production LLC.

As a part of cable connection to pipeline crossings, Pin brazing is recommended and a metallurgically
safe method of making electrical connections to carbon steel/DSS pipeline.

Pin Brazing is used to ensure a safe electrical connection to different types of steel structures. This
method is preferred usually because of its minimum thermal effects on the steel because of low melting
of solder (650 °F or 345 °C) & short heating time, fast installation and performance and versatility by the
portable nature of the equipment.

This method statement is applicable for all OQ direct and indirect contracts (Thru Construction
contractors) to Amran LLC for CP scope of work.

2. SCOPE OF METHOD STATEMENT

Method statement provides the methodology followed for making the cable connections to the pipelines
using the pin brazing technique.

The locations identified for pin brazing are as specified below.

➢ Live line (CS or DSS) crossing the under construction new pipeline.
➢ Live line at grout sleeve location.
➢ Live line at test post location for new cable connection in case found damage.
➢ Well head cable connection if no facility to fix clamp.

5. PIN BRAZING REQUIREMENTS

As per project requirement, the cable to pipe connections to the existing pipelines/well heads shall be
made using pin brazing technique.

For under construction pipeline the locations are identified during the site survey and approved by UEC3
prior to start of the job.

Location of pin brazing for cable connection repair and grout sleeve location are identified by UIPT team
once approved by UEC3.

5.3. HSE MANAGER

In addition to the roles and responsibilities as disseminated generally in the Contract Specific HSE
guidelines, the following activity specific functions shall be carried out.
• Disseminate HSE policies specific to the activities involved and facilitate implementation.
• Coach the team about safe working standards & procedures, generate safe work plans and
steercompliance.
• Ensure that the work is going on as per approved HSE Plan & all control measures are in place.
• Ensure effective maintenance of arrangements for employee participation,consultation &

communication on all HSE issues.


• Provide inputs for work specific Job Risk Assessment and Mitigation. Safety Risk management
shallbe performed for every job or task, which has the potential of harm.
• Reports to the Construction Manager on day to day matters of the project and functionally reporting
toHSE Manager on HSE related matters.
• Reporting all HSE concerns to the client / OQ HSE.
• Formally communicating on the HSE concerns to the client
• HSE Staffs deployment to be upon getting formal approval from OQ.
• Lead role in carrying out HSSE investigation.
• Ensure timely closure of NCR

5.4. HSE ADVISOR


• HSE advisor is responsible for checking the implementation of this procedure & adherence to
requirements of related specifications.
• He shall be responsible for cascading information and required training to all team members in
general, during their internal HSE induction.
• At sufficient intervals, through communication in weekly HSE meetings & gate meetings, he shall
ensure that requirements of this procedure are known & understood by all.
• HSE Advisor shall carry out inspections & audits to check compliance to the requirements of this
procedure & related specifications. He shall bring to notice of management any violations in respect
with this procedure.

5.5. GENERAL SAFETY WARNINGS

➢ People engaged in the site activities shall OQ inducted and FTW approved

➢ All works shall be started after availability of authorized Permit to work system.

➢ Use proper PPE (Overalls, Safety Footwear, Safety Helmet, Protective Gloves, Eye Protection dust
mask) while carrying out pin brazing.

➢ Prior to the task TBT shall be conducted explaining the PTW and TRA to the crew members.

➢ Under no circumstances should the pin brazing equipment and its accessories be operated in
explosive atmospheres, such as in the presence of flammable liquids, gases, or dust. The
equipment will create sparks that may ignite dust or fumes. However, if requirement is unavoidable
the Companies Permit to work system shall be followed to work in such atmosphere.

➢ Never operate the equipment when tired, after drinking alcohol, taking drugs, or taking
medication that may make you drowsy.

➢ Necessary arrangements shall be available at the task location to meet expected emergency
conditions.

➢ Never operate the AC battery charger outside and in wet conditions.

➢ Keep bystanders away whilst operating the equipment.

➢ Do not abuse the cables and connectors and never use the cables for carrying or pulling the
equipment. Always use the optional extension cables when required.

➢ All night works shall be prior approved from OQ.

➢ Approved operator with valid card shall be permitted to carry out the activities.

➢ Welfare facility like shaded area & drinking water shall be available at site. No work is allowed in
construction locations between 12.30 pm to 3.30 pm during June, July & August.

5.6. PIN BRAZING LOCATION SELECTION

The following points shall be taken into consideration for selecting a pin brazing location on an
operating pipeline. The locations shall be prior approved by Contractor and Company CP engineers.

➢ Foreign Pipeline shall be verified following the route marker.

➢ Material of Foreign pipeline shall be verified prior to pin brazing.

➢ The thickness of the pipeline shall be minimum 4 mm.

➢ The location orientation shall be at 12 o’clock on the pipeline.

➢ Its recommended that the location shall be minimum 100 mm away from a weld joint heat shrink
sleeve to avoid failure in coating repair.

➢ Its recommended to have minimum spacing of 300 mm between two Pin brazed locations

➢ Should any coating defect or external corrosion found, the location shall be shifted in such a way
that minimum 3 m pipeline is available both up stream & downstream from the pin brazed location.

5.7. EQUIPMENT DETAILS

Equipment with following specification shall be applicable for the all pin brazing to be done on the live
pipelines or new pipelines as per project standards/specifications. The equipment consists of the

6. PIN BRAZING PROCEDURE

All approvals and consumables shall be available at site prior to commencement of installation activities.

All the applicable variables for pin brazing shall be as approved Brazing Procedure specification as listed
in section 5.1 of this document.

All the brazing operation shall be carried out qualified operator and shall be within the applicable
variables limits as per approved Operator performance qualification Record ACPSS-BPQ-001

Following steps are involved in pin brazing, cable connection and encapsulation.

6.1. SURFACE PREPRATION

When pin brazing onto a coated pipeline is required then sufficient coating needs to be removed in order
to accommodate both the earth device and area for the pin braze.

To achieve a successful pin braze connection, the metal surface must then be prepared to a bright clean
finish using grinder to ensure a sound electrical connection between the earth device and the substrate.
Never continuously work the metal such that any wall thickness is reduced and area should suffice
requirement to accommodate pin and magnet.

6.2. LOADING PIN TO GUN

➢ Load the gun with a brazing pin and ceramic ferrule individually by hand such that they are
both back fully inserted and tight with the palm of your hand.

➢ The legs of the pin holder must be adjusted as necessary to ensure a firm grip of the pin while
maintaining concentricity with the ferrule holder.

➢ The magnetic earth device must be applied to the cleaned surface to ensure a sound
electrical circuit.

➢ The loaded brazing pin on gun/ferrule shall be pressed the against the surface to be brazed.

➢ Apply sustained pressure on the brazing gun so that full contact is made between the ferrule and
the steel surface.

➢ When the operator is ready to braze, he should look well to one side to protect his eyes from glare.
The operator’s stance should be stable to enable this movement to be made without altering the
critical positioning of the gun.

➢ Hold the gun firmly and close the circuit by squeezing the trigger.

➢ After about 2 seconds the circuit is disconnected and the arc will extinguish and the pin or stud will
be shot forward into the molten filler. The gun must be held in place for a further 3 seconds to allow
the braze to set.

➢ Remove the gun by pulling straight off the pipe or substrate in line with the brazed pin, then break
out the ferrule if this is remaining in the ferrule holder. Beware, it may be hot.

➢ Clean the joint connection using suitable wire brush.

6.3. DEFECTIVE BRAZING

If the ferrule is not held against the steel and is in partial contact then the arc can escape out of the gap
and this will result in the side of the pin burning away. This bond must be classed as defective and the
bond reworked.

If during the brazing the operator moves the brazing gun, the pin will not braze to the steel. This bond
must be classed as defective and the bond reworked.

Defective connections can be removed by hammer and any residual matter can be cleaned with grinder.

7. OPERATOR PERFORMANCE QUALIFICAITON

Following tests shall be performed by the pin brazing operator and witnessed to welding QC and
approved by Company representative at site to ensure compliance as per approved BPS. Records of
tests shall be maintained in format ACPSS-BPQ-001

7.1. VISUAL INSPECTION

Visual examination of brazed joints shall be carried out for soundness by external appearance, such as
continuity of the brazing filler metal, size, contour, and wetting of fillet along the joint.

7.2. MEGGER TEST

The connections shall pass a 500 V megger test before being subjected to any other test. Electrical
resistance of the joint shall not exceed 0.1 Ohm. In case resistance exceeds 0.1-ohm new pin brazing
connection shall be carried out at same location after removal of defective pin without damaging the base
metal.

7.3. HAMMER TEST

The connections shall be mechanically tested by tapping the lug with a sharp blow with a 1 Kg hard
rubber headed hammer.

8. LABAROTORY TEST FOR OPERATOR QUALIFICATION

8.1. PULL TEST

Three connections shall be tested by loading the cable in the direction of lay. The joint shall withstand a
load of 100 kg when tested on an approved tensile testing machine.

8.2. Macro / Hardness Test

Two connections shall be sectioned and etched. The macro sections shall be visually examined under
optical magnification to verify that there is no lack of fusion at the braze. Copper penetration
measurement shall also to be done. The fusion line of the braze shall not be more than 0.5 mm below the
pipe surface. Inter granular penetration of the braze material shall not exceed 0.5mm beyond the fusion
line when examined at 50x magnification.

The macro sections shall be subjected to a hardness survey using a Vickers 5 Kg load (HV5). The
spacing between the impressions shall be 0.5mm and at least two impressions shall be made in the base
material and HAZ on each axis. The maximum hardness shall be 325 HV5. A colour photo-micrograph,
including the hardness survey, shall be included with test results.

The test shall be witnessed by company’s representative and the results shall be submitted for approval.

Pin brazing shall proceed after the written approval has been received for the pin brazing procedure and
the test results.

9. COATING REPAIR AFTER PIN BRAZING (AT SITE)

On satisfactory completion of the testing, the area of the joint and the surrounding coating surface to be
cleaned to ST3 grade. The coating surface shall be thoroughly cleaned of all the traces of conductive
grease and other contaminants using suitable detergent.

The stud shall be cut level with the top of the lock nut and filed smooth to prevent exposure of any portion
of the nut or stud after coating.

1. The cleaned area shall then be dried using a light flame from gas burner (oxy-acetylene welding
or cutting torches shall not be used) and lightly wire brushed to provide a key for the subsequent
coating repair.

2. The prepared area shall be coated with two pack cold setting epoxy compound.

3. A battery-operated holiday detector shall be used to test the coating holidays. The voltage of the
holiday detector should be set to within 20% of the value as per the following expression 5 volts
per micron of coating thickness whichever is higher.:

V = 1250 x SQRT (T)

2. Charging the batteries.

- Connect the batteries in series in the battery box.

- Be sure it is a good ventilated room you are using as a charging room.

- Connect the battery charger to the grinder outlet on the pinbrazing unit
then to the mains. When removing from charging remove the main first
then from the unit.

- Charging is ready after about 3-5 hours. See the specific instructions for
that charger you are using. Normally is the charger blinking or in any other
way indicating charging completed.

Warning! The charger may not be placed over the batteries while
charging in case of gas formation!

Note: Use only battery charger specially made for pin brazing unit
S30 (36 V DC) delivered or approved by SAFETRACK.
3. Brazing instruction.

Warning! Use always eye protectors when grinding and


brazing!

- Connect the brazing gun, power and trigger cable to the unit.

- Connect the earthing device to the unit.

- Connect the grinder to the unit.

Note, use only SAFETRACK´s grinding wheel specially made for


brazing, other type of wheels will leave a surface not suitable for
brazings. Keep the grinding wheel clean and free from oil etc.

- Grind the brazing and earthing area until you have an even and clean
surface.

Move the grinder up and downwards. Even also the surface for the earth magnet.
.
- Attach the earth magnet on the same rail/work piece where the
pinbrazing should be done. Try to attach the magnet within 0,5m from
brazing area.

- Adjust the right pin type, the power will automatically be switched on.

Setting the right lift height.


- Press carefully the gun with the cable shoe, the ferrule and the brazing
pin too the work piece.
- Note that you always must use a railbond together with the brazing pin
and the ferrule to do a pin brazing, except when brazing a special
threaded brazing pin then only a ferrule and M8, M10 or M12 brazing
pin is to be used.

Brazing.
- Hold the gun firmly with both hands as shown and pull
the trigger just once.
The electronic will by it self finish the brazing process.

- Hold the gun in place for 3-4 sec after the brazing while
the braze freezes.

- Remove the gun straight backwards without


pulling the trigger!

Knock off the shank of the brazing pin.

The brazing is completed.


MAINTENANCE

BATTERIES
Check that:
-The cables are tight and intact.
-The terminals are free of oxide.
-The batteries are fully charged.

If you are using extra battery cassette, try to use it as much as the other
and do always keep it fully charged.

PIN HOLDERS
Squeeze the fingers on the pin holder together each time you feel that the
brazing pin goes in too easy when mounting them into the pin holder. This
is important since all the current goes thru the pin holder to the brazing
pin. If they fingers are too loose the pin holder will be damaged and must
be replaced.

CHANGE PIN HOLDER


-Separate the ring holder from the gun with your hands.
-Hold the nut closest to the pin holder with a 10mm key.

-Screw the pin holder off.


-When replacing the new pinholder, hold the nut, closest to the pinholder
even now.

EQUIPMENT
-Check the cables from time to time, so damages have not arise.
-Even the contact surface on the ground magnet with a file from time to
time.

BRAZING PINS AND FERRULES


-Keep them dry.

RAILBONDS AND CABLE LUGS


-Keep them free from oxidation.
-Keep them free from contamination like: Grease, oil, dirt, paint, glue etc.
-Make sure that there are no damages on them.
Trouble shooting
1999-09-03

In order to perform this trouble shooting you will need: voltmeter, 8 mm and 10 mm spanners,
hexagon spanner 3 mm, 4mm and 5 mm, control instrument to check lift height for S4 pistol.
Optional :- battery load meter.

Working material Are the bonds in good condition - no breaks, clean ?


Are the pins of the correct type ?

The Tyrolit is a silicon free wheel.
You can use a steel carbide wheel.
No other wheels are allowed.
